The boat is currently in KK and I'm looking to transit to Cairns from May onwards. The SW monsoon is just about started so will a transit across PNG be required or down the Sulu Sea and across the top of Australia work.

Going all the way north of PNG may be the longer but easier way. The other alternative is to sail south via Indonesia, than depending on the wind either call at Darwin, or if the winds are OK continue east towards Torres Strait. You may be able to hop along the N coast of Australia as there are several anchorages on that stretch. You will probably have a beat once inside the Great Barrier Reef to reach Cairns.

On the first option your should stay north of the equator until you have a good enough angle to sail across the SE trade winds in the Coral Sea and reach Cairns that way.
